Does using mod rewrite to create a "static" looking site, but actually dynamic, create a large load on your server... Have approximately 4000 categories with about 15,000 articles + forum...

Not really a huge amount of strain. I've run it with 1.5million links before in dynamic mode... and it runs fine :) (50,000+ hits a day).

Rewrite is pretty quick and won't add much of a load. For every request, the actual generating of the content will be 99% of the work, doing the rewrite will be minimal.
